Job Purpose - To lead and manage end-to-end production operations covering rubber compounding, injection moulding, rubber moulding and related manufacturing processes for pharmaceutical primary packaging components. The position is responsible for achieving production plans, productivity, quality, cost efficiency, delivery commitments and operational excellence while ensuring optimum utilization of manpower, machinery and materials. The incumbent shall ensure compliance with GMP, ISO 13485:2016, ISO 15378:2017, approved SOPs, BMR requirements, process and equipment validation requirements, customer specifications and applicable regulatory requirements. The role will also drive continuous improvement through OEE, Lean Management, Kaizen, SMED, waste reduction, downtime reduction, process optimization and people development, while maintaining a safe, disciplined and performance-oriented shop-floor culture. Major Duties & Responsibilities: · Plan, schedule, and execute daily, weekly, and monthly production as per PPC plan/customer orders, sales forecast. · Ensure on-time delivery (OTD) with optimum utilization of men, machine, and materials · Conduct daily production meeting with PPC Coordinator, dispatch coordinator & store in charge. · Create machine loading plan as per PPC requirement & adhere timely completion of production, · Execute monthly production capacity confirmation (M/C wise) based on customer plan. · Ensure material movement with proper identification & packing on time & WIP management by process flow improvement. · Follow up with tool room, maintenance for smooth running of the machines. · Analyze problems and decide corrective actions and preventive actions (CAPA) and implementation of the same the daily working of the shift Engineers and supervisor. · Create plan for efficiency improvement, reduction of downtime & cost and effective implementation. · Oversee preparation and execution of rubber compounding formulations (Butyl, Bromo-Butyl, and other elastomers) strictly as per approved product specifications and customer requirements. · Ensure adherence to defined fill factor, batch weight accuracy, mixing sequence, and cycle time in internal mixers / kneaders to achieve consistent compound quality. · Monitor and control critical compound parameters including dispersion quality, scorch safety, Mooney viscosity, and compound aging characteristics. · Ensure proper identification, traceability, and handling of mixed compounds as per GMP and batch record requirements. · Coordinate closely with Quality Assurance and R&D teams for compound validation, approvals, process trials, and implementation of new or revised formulations. · Investigate compounding-related deviations, rejections, or variability and implement corrective and preventive actions. · Drive continuous improvement initiatives to enhance compound consistency, yield, and cost efficiency. · Ensure optimum utilization of the machines & resources available by m/c cycle time & process flow importance. · Maintain OEE as per KPI target. · Guide tool room in preparation of sample and commercial moulds. · Raw material selection and cost reduction. · Rubber compound development for both the plants. · Conducting trials in rubber compound for process improvement. · Ensure team is performing mould validation. · Perform Machine validation and process validation. · Monitor and control material consumption, scrap, and rework to ensure adherence to standard usage norms and minimize production losses. · Track and optimize energy, utilities, and resource consumption (power, water, compressed air) to improve operational efficiency and reduce costs. · Lead structured cost-reduction and productivity improvement initiatives while ensuring full compliance with quality, GMP, and customer requirements. · Drive end-to-end operational excellence across injection moulding part and finishing by standardizing processes, ensuring strict GMP and regulatory compliance. · Continuously improve productivity, quality, and cost through Lean, Kaizen, OEE, SMED, and defect-reduction initiatives. · Build a disciplined, data-driven shop-floor culture focused on safety, process capability, and sustainable performance improvement. · Ensure defect free manufacturing of rubber products. · Maintain BRW quality assurance plan. · Support in quality internal and external audit. · Implement process control on machines for defect free products. · Maintain inventory level of rubber raw material and SFG. · Track WIP inventory and update stores. · Take follow up with stores for non-moving items. · Ensure every product have labels and bin cards. · Review batch manufacturing report. · Reconciliation of BMR report. · Review and update the SOP of production and R&D. · Prepare data for MRM. · Maintain scrap record. · Release machine for PM plan · Ensure preventive and breakdown maintenance of: · Moulding machines · Conveyor Machines · Robots for runners catchers · Improve machine reliability and uptime · Support new equipment installation & validation · Granulators · Review weekly shift plans of shift Engineers, supervisor, Operators & material chargers. · Prepare monthly manpower & other resource plan · Plan, allocate, and manage work assignments and shift coverage, ensuring continuous skill development and team capability enhancement. · Lead, guide, and develop production teams including supervisors and crew leaders to ensure effective shop-floor execution. · Ensure continuous skill development through structured training on OJT, GMP, SOPs, safety, and process discipline. · Manage shift deployment, manpower planning, attendance control, and provide performance and appraisal inputs in coordination with HR. · Develop, update, and maintain the production skill matrix as per defined guidelines and competency requirements. · Conduct awareness and technical training for machines to execute production. · Ensure strict adherence to workplace safety standards, PPE usage, and safe operating practices across all production areas. · Monitor waste disposal in line with EHS procedures and regulatory requirements. · Support internal, customer, and statutory EHS audits, ensuring timely closure of observations and compliance actions. · Promote and sustain a zero-accident culture through safety discipline, training, and proactive risk identification. · Prepare, review, and analyze daily production MIS, KPI dashboards, and shift-wise performance reports covering output, quality, downtime, and rejection/defects, down time loss. · Present monthly operational and performance reviews to plant head with insights, trends, and improvement action plans. · Coordinate cross-functionally with Purchase, QA, R&D, Warehouse, Dispatch, Maintenance, and PPC to resolve operational issues and ensure smooth production flow. · Track and follow up on action items arising from reviews, audits, deviations, and improvement initiatives until closure. · Validate, maintain, and control all maintenance-related documents, including machine history cards, equipment logs, breakdown records, and service reports. · Ensure proper documentation, logbooks, SOPs, and production records are prepared, updated, and maintained in compliance with GMP, audit, and regulatory requirements. · Ensure effective implementation and sustenance of 5S across the shop floor through regular audits, visual controls, and corrective actions. · Drive operator involvement and accountability to maintain workplace organization, safety, and operational efficiency · Identify, lead, and implement Kaizen initiatives to eliminate waste, improve productivity, quality, safety, and cost efficiency on the shop floor. · Drive continuous improvement culture by engaging operators, tracking Kaizen benefits, and standardizing successful improvements. · Implement the standards requirement in processes, procedures, as applicable, under wrt ISO 13485, & ISO 15378, · Take corrective action for all NCs in specified timelines, if any. · Follow SOPs, Quality Manuals and Policies applicable. Required Skill Set: · Strong knowledge of rubber compounding, mixing, and rubber moulding processes. · Strong understanding of production planning, machine loading and production execution. · Knowledge of OEE, Lean Manufacturing, Kaizen, SMED and productivity improvement. · Knowledge of moulds, tooling, machines and auxiliary equipment. · Strong problem-solving and root-cause analysis skills. · Knowledge of GMP, ISO 13485:2016 and ISO 15378:2017 requirements. · Knowledge of CAPA, deviation, validation and change-control processes. · Ability to manage manpower, production cost, wastage and inventory. · MIS, data analysis and performance-monitoring skills. · Strong knowledge of shop-floor safety and 5S practices.
